In this paper, the problems and shortcomings of the widely used magnetic flux leakage (MFL) detection method are analysed. In addition, a new detection method called the permanent magnet co-directional excitation flux-weakening method is proposed. The traditional detection method and the proposed method are then analysed based on Ansoft 3D numerical simulation. The simulation results show that the proposed flux-weakening method can overcome the limitations of the traditional detection method and has better practicability and accuracy. Additionally, the new method can be further improved through investigation of the spatial characteristics of the magnetic signal corresponding to a defect. Accordingly, a new concept of a single permanent magnet array combination is proposed. After researching the magnetic focusing structure using an equivalent magnetic circuit method, the main factors that affect the magnetic focusing effect are determined. The emulation and experimental results show that the proposed defect detection sensor can improve the magnetic signal from the defect by six to eight times, which is based on the use of permanent magnet co-directional array in combination with the excitation and magnetic focusing functions.
