The sector tooth has been manufactured by a new fine blanking process in order to improve the strength without the increase of the weight. It is important to obtain the gear depth at the inner side of the sector tooth, because it carries almost load applied to the seat. However, the crack at the addendum of an inner gear occurs with increase of gear depth under the previous fine blanking method. For successful manufacture of the sector tooth with an inner deep gear, an available forming diagram which makes it possible to form the gear depth over the material thickness is determined under the consideration of the geometric shape of the sector tooth. On the basis of the available forming diagram, FE-analysis is performed to evaluate actual gear depth to form without crack by taking into account the material flow with respect to the applied load such as the counter force. The optimal process conditions are determined as the rib angle of 60 degrees, clearance of -0.7 mm and counter force of 100 kN, respectively. As a result of the experiment under the optimal condition, high precision sector tooth can be produced using initial thickness of 4.0 mm, where inner gear depth without any cracks at the addendum of the inner gear is 4.05 mm.
