A new deburring tool for intersecting holes is proposed. The new deburring tool contains a hemispherical cutter head mounted on a shaft hinged into a grip and is loaded by a set of leaf springs. The cutter head is inserted into an intersecting hole up to the burr edge and is subsequently rotated counterclockwise with retreat stroke. This new tool removes burrs quickly without incurring tool damage. The tool dynamic was modeled with classical theories of machining supplemented by a set of test data on AL6061-T6. The predicted behavior of the cutter head during deburring was in reasonable agreement with the deburring experiments on Al6061-T6 specimens. Based on the analysis, the best combinations of cutting speed and axial feed rate for minimal surface irregularity were obtained and confirmed by experiments.
