2124 aluminum alloy was prepared by spray forming technology. Its densification mechanism during hot rolling was investigated. The effects of deformation rates and deforming temperature on microstructures and mechanical properties were also studied. The results show that the optimum deforming temperature is 450°C, and at this temperature the deposit maintains a fine grain microstructure and a relatively high strength after hot rolling. The densification rate is high when the total deformation extent is less than 30%, however, when the total deformation extent is up to 40% the fully dense alloy can be fabricated. At the temperature of 450°C and deformation extent of 80%, the tensile strength of the spray formed and rolled alloy is superior to those of as-cast and rolled ones. After T6 heat treatment, the tensile strength of spray formed and rolled strip is enhanced. Its tensile strength is 502.2 MPa and elongation is 12.23%.
